Our foam cutting operation had a problem. We could slice foam blocks horizontally into flat sheets — that was easy. But customers increasingly wanted vertical cuts through thick foam blocks: trimming blocks to exact height, cutting vertical profiles for mattress edge supports, and slicing complex 2D contours for orthopedic products. We did not have the equipment for any of these.
Two machines from Infinity Mattress Machinery changed everything: the IF-FZQA Automatic Vertical Foam Cutting Machine for precision vertical slicing, and the IF-CNCV CNC Contour Sponge Cutting Machine for custom contour cutting. Together they paid for themselves in 18 weeks.
Here is exactly how we went from turning down custom foam orders to having customers line up for them.
Our factory had invested heavily in horizontal foam cutting, and that served us well for flat sheet production. But the mattress industry was changing. Customers started asking for foam components that required vertical cuts through thick blocks: orthopedic foam cores with precise height dimensions, edge supports with vertical profiling, and contoured foam shapes for therapeutic mattresses.
Every week we were rejecting orders because we could not make the cuts. Our only option was to subcontract to a specialty foam cutter — who charged us 3× our internal cost and delivered on their schedule, not ours. When our biggest customer asked for 500 contoured foam mattress toppers with a specific multi-zone profile, we had to say no. They went to a competitor.
The IF-FZQA Automatic Vertical Foam Cutting Machine was our first investment. Unlike horizontal cutters that slice across the width of a foam block, the IF-FZQA uses a vertical blade configuration to cut through the full height of a block — up to 1 meter thick. The worktable moves the foam block back and forth automatically, making precision vertical cuts without operator intervention.
| Cutting Type | Automatic vertical cutting — worktable reciprocates for consistent passes |
| Control | Automatic digital control — set thickness and blade height on the control box |
| Precision | ±1mm vertical accuracy — consistent block height every cut |
| Speed | Full vertical pass in under 30 seconds |
The IF-FZQA replaced a manual process where our workers marked foam blocks with tape measures and cut with handheld electric knives. That process was slow, dangerous, and produced inconsistent results. The automatic vertical cutter eliminated measuring errors completely — the operator punches in the desired thickness on the digital control box, adjusts the blade height, and the machine makes the cut precisely every time. The worktable automatically moves back and forth, cutting consistently across the entire block width in each pass.
The IF-FZQA handles foam densities from 8 to 80 kg/m³ and block widths up to 2,150mm. We use it for everything from trimming mattress core blocks to precise height (±1mm) to cutting vertical edge supports for our premium mattress line. Where we used to need two workers with electric hand knives taking 8 minutes per block, one operator now completes the same work in 30 seconds — a 16× improvement in labor productivity.
The IF-FZQA solved our vertical cutting problem, but contoured shapes were a different challenge. A contour cut follows a 2D path through the foam — think of cutting a curved shape out of a foam block, like a body-contoured mattress topper or an orthopedic support wedge. This requires a CNC-controlled machine that can follow complex cutting paths automatically.
The IF-CNCV CNC Contour Sponge Cutting Machine is exactly that. It uses a servo drive system with high-precision guide rails to achieve precise cuts with a continuous blade. The blade runs at low noise levels and produces clean, burn-free edges — no melting or crushing of foam cells (a common problem with hot wire cutters).
| Drive System | Servo driver with high-precision guide rails for smooth, accurate cutting |
| Blade | Continuous blade — clean edges without burning or melting foam cells |
| Noise | Low noise operation — comfortable workshop environment |
| Optional | Automatic pressure roller system for thin or compressible materials |
The IF-FZQA and IF-CNCV complement each other perfectly. We use the IF-FZQA for all straight vertical cuts: trimming blocks to final height, cutting vertical edge supports, and sizing foam components that require precise height dimensions. The IF-CNCV handles everything that requires a curved or contoured path: orthopedic shapes, body-contoured toppers, and custom profiles.
Between the two machines, we now have complete foam cutting capability — horizontal, vertical, and contour. We no longer turn down any foam cutting order that comes through the door.
| Metric | Before | After FZQA + CNC V |
|---|---|---|
| Custom orders accepted per week | 0-1 | 8-12 |
| Vertical cutting time per block | 8 min (manual) | 30 sec (auto) |
| Subcontracting cost (monthly) | $8,400 | $0 |
| Contour cutting precision | ±5mm (hand cut) | ±0.5mm (CNC) |
| New custom-order revenue (monthly) | $0 (rejected) | $22,400 |
Annual subcontracting savings: $100,800. New custom-order revenue: $268,800/year. Equipment cost: approximately $24,000. Payback: 18 weeks. First-year return on investment: over 15×.
